Anyone know a bigger intercooler that fits a R170 1997 230?
With Maybe smaller mods.

If I was in your shoes I would visit:
Select your vehicle, and take a note of the dimensions.
Then select AMG32 as this is the largest engine fitted in r170 and compared data!
320 is V6 but no Compressored. 32 AMG is with a compressor and the air is for 50%more cylinders.

As an alternative to the above you could consider a aftermarket generic one that is suitable for your application but I have no idea if that would be practical in your situation. Whatever you do get a new one, used may be full of oil or crud.

The 230 4 cylinder has a air-to-air intercooler.
The SLK32 6 cylinder has a air to water intercooler-charge cooler system, very different from 230 (parts are not interchangeable).

There are larger air-to-air intercoolers for the 230 4 cylinder, typically an upgrade when the boost is increased with supercharger mods and associated increases in intake air temperature.

For the stock 230 cooler, just making sure it is free of bugs and stone damage so grille/cooling air flows freely thru it is a big improvement.

Air2Water is it with the main engine cooling system or different system?
As if the main system not so bad idea.
Yes space and routing them components will be major PITA, but if the goal is achieved, who knows!
I remember seeing small heat exchanger in front of the condenser, that practically is behind the bumper, but I assumed it is oil cooler...hmm good point for sure!

The SLK32 liquid intercooler system is technically a separate loop, but does have a small connecting hose to common engine coolant reservoir. The general circulation is independent pumps and loops. Some people modify to remove the interconnecting hose and put another reservoir on the intercooler loop, from an engineering view this won't make any difference, the interconnecting hose is only to get air bubbles out of the intercooler loop.

I put one on my old 230 , it had the speers over pulley and re map and I’d butchered an old cone type air filter and formed some heat shield of sorts .
The Intercooler I used was half as big again as standard but when you take into account the original ducting I really don’t see any point , the standard one is more than good enough for the power you’ll make out of the engine .
i fitted it on mine anyway but it really won’t make a seat of the pants difference .

Ive got a 04’ Slk32 and recently upgraded my pump to a Johnson CM30P7-1, its a little smaller than the bosh pump mine had on it so i had to take all the stock mounting off and make a new mount. Pump runs great and im getting more consistent boost, @cactus63 is where i got this idea from and explains his process very well. Hope this helps!!
